Echelon Paving: Two Pavers Side by Side for a Hot Joint

Echelon paving means running two or more asphalt pavers side by side in a staggered line, each placing its own lane. The second paver follows close enough that the edge of the first lane is still hot. Rollers then compact straight across the seam, and the longitudinal joint ends up almost as dense and well bonded as the rest of the mat.

The problem it solves

When lanes are paved hours or days apart, the first lane's edge cools and stays low in density. The second lane is placed against a cold face that it cannot fully bond to, and the joint becomes the first place water gets in. Long centerline cracks and raveling follow. For the ways a cold joint is normally built, see construction joint between paving passes and the notched wedge joint.

How an echelon setup works

  1. Two pavers start together, one slightly ahead of the other.
  2. The lead paver places the first lane. The second paver places the adjacent lane, slightly overlapping the hot edge.
  3. Breakdown rollers compact across both lanes, including the joint, while the mix is still within its compaction temperature range.
  4. Trucks or a material transfer vehicle keep both pavers fed without stops.

The gap between machines is kept short so the joint stays hot. Crews coordinate paving speed and screed height so both lanes finish at the same grade.

What it takes

  • Two pavers and two screed crews at the same time; see asphalt paver machine.
  • Steady mix supply. A plant that can feed both machines, enough trucks, and often a shuttle buggy to keep material moving.
  • Full closure of both lanes, which limits echelon paving on roads that must stay open.
  • Rollers sized for the width, with a rolling pattern that covers the joint early.

Benefits

  • Joint density close to mat density.
  • Fewer joint cracks and less raveling over the pavement's life.
  • A smoother transverse profile across the lanes.
  • Often faster production on wide areas.

Where you see it

  • New highways before they open.
  • Airport runways and taxiways, where joint quality is critical.
  • Large parking lots, ports and industrial yards.
  • Some interstate rehabilitation projects with full closures.

Example of the math (made-up numbers)

Two 12-foot lanes of 2-inch surface course, 1 mile long, is 24 × 5,280 = 126,720 square feet, or 14,080 square yards. At about 110 lb per square yard per inch, 2 inches is about 1,549 tons. With echelon pavers running at a combined 250 tons an hour, that is roughly a full day's work, so plant output and trucking have to be planned to keep both machines moving.

Questions people ask

What is echelon paving?

Paving with two or more pavers working side by side in staggered formation, so adjacent lanes are placed and compacted while both are still hot.

Why use echelon paving?

It creates a hot longitudinal joint that compacts and bonds like the middle of the mat, avoiding the weak cold joint that forms when lanes are paved hours apart.

How far apart do echelon pavers run?

Close enough that the first lane is still hot when the second is placed, often within a short distance, so rollers can compact across the joint.

Does echelon paving require closing the road?

Usually both lanes must be closed at once, which is why it is most common on new construction, airports and large lots rather than live highways.

Is echelon paving more expensive?

It needs more equipment and crew at once and a steady mix supply, but it can reduce joint repair costs later. Whether it pays off depends on the project.

What is the difference between echelon paving and a wide screed?

A wide screed paves the full width with one machine, which also avoids a joint but has width and mix-flow limits. Echelon uses separate machines for each lane.
